I have a Badger barrel that has the following data marked on the bottom barrel flat.
"Badger 16 TW .4085 GR"

Can I assume that it takes a .410-.411" bullet?

It is a CPA factory chambered barrel in 40-65.  I had one from Shiloh that I foolishly bought moulds that cast 300/350/400gr semispitzer bullets for out of 30:1 that came out .411".  Loaded rounds would not chamber.  Sized to .409" shot patterns.

The bullet should come from the mold very close to groove diameter.

I've never been able to improve accuracy by sizing bullets down.

If the groove diameter is .4085 I could get a .407 to .4095 bullet to shoot accurate.

If the chamber neck area is to small in diameter you can either open it up with a neck reamer or try smaller, softer bullets. If you want to shoot oversize bullets like .411 through a .4085 barrel you might want to neck ream and cut a long taper in the throat.

Using the correct size bullet seems a lot easier to me.
But then, you could size the bullets down and then swedge them back into shape with a bullet swedge.

You want a mold that casts a .408 bullet.  Simple.   Wink  Wait a minute!!! Angry

Straight or tapered bullet??  Oh man!  Sad Now we have to start all over again.   Embarrassed

No, no . Use a tapered bullet. They shoot better than straight bullets.

Wait a minute!  You shootin BP or the much superior smokeless powder?   Huh

The problem won't be the sizing - even a sized bullet wull deliever good enough accuracy, even though it is better to start right away at the correct diameter.  There probably was something else wrong for thosr patterns to emerge.

Agree with Mb better if the mold drops near the correct diameter but heavily sized bullets can shoot, just not as well as "as cast"

For breach seated bullets, i want a tapered bullet that is .001-.002 over groove dia on the base band with part of the base band left unengraved by the throat/rifling to seal the bore effectively. Soft bullets will "bump up" but I prefer to make sure the gas is sealed off from the powder gases at ignition. I still like tapered bullets for fixed bullet shooting and shoot for .001-.0005 over size on the groove with a slip fit in the case and jammed into the lead. For parallel bullets, I want a freebore or ball seat .001-.0005 over groove and at least .100 long with the bullet jammed into it.

reading between the lines, I think I am going to be calling PJ or Steve Brooks for a new mould.  Oh well, it's only money...
